Choosing Plush Fabric: Pile, GSM and Backing
Three numbers on a swatch card decide almost everything about how your toy turns out. Most fabric guides name the fabrics; this one tells you what each choice does to your face detail, your seams and your unit price.

Almost every fabric decision we see a buyer make is made by touch: a swatch pack arrives, one of them feels the nicest, that is the one. It is not a bad instinct — the toy is going to be touched, after all. But handfeel is one of about six properties a plush fabric has, and the other five are the ones that decide whether the face comes out crisp, whether the seams hold, how much fabric your order consumes and what the toy costs.
This is what our sample room actually looks at, in the order we look at it.
Start here
The three numbers that decide everything
A plush fabric is specified by three things. Get these on the tech pack and almost every other question answers itself; leave them off and you are trusting whoever cuts the order to guess the same way you would have.
Pile height, in millimetres. How far the fibre stands off the backing. This is the one that drives appearance, and the one buyers underestimate most — the difference between 3 mm and 12 mm is not “a bit fluffier”, it is a different manufacturing problem.
GSM — grams per square metre. Weight, which mostly tracks density. It tells you how well the fabric will hold a shape and how much it resists being sewn into a tight curve. Higher is not better; higher is heavier.
Backing construction. What the fibre is anchored to. Tricot and warp knits hold fibre tightly and resist the seam tearing out. Cheap circular knits shed, and shedding on a children’s toy is not a cosmetic issue.
The options
The fabric families, compared
Names vary between mills — what one calls velboa another calls super-soft short pile — so treat the names below as labels for a specification, not as products. The specification is what you order.

Embroidery ratings are for a fine face — eyes and a mouth at 20 mm across. Any of these will take a large, simple logo.
The trade-off
What pile height does to a face
This is the single most common disappointment in a first sample, and it is entirely predictable. Embroidery sits on the backing. Pile stands in front of it. The taller the pile, the more of the stitch it swallows.
3 mm pileEyes, nose and whisker lines all read at 8 cm across. The stitch sits proud of the pile, so the face survives being squashed in a bag.
35 mm pileGorgeous surface, and the reason the face here is a separate short-pile panel. Embroider straight into this and the stitch disappears into the fibre.
The fix is not to give up the long pile. It is to stop asking the long pile to carry the detail: inset a short-pile face panel, or use appliqué where the pile is deep. Both are standard, both cost a little more in cutting, and both are decisions best made before the pattern is drafted rather than after the first sample disappoints.
How we choose
Picking one: a decision tree
Not a law, but it is close to what happens in our sample room when a brief arrives with no fabric named. Three questions get you to a defensible starting point.
The money
What each fabric does to your unit price
Fabric guides are oddly silent about cost, which makes them hard to use. Here is the part that is usually missing, in two halves: what the cloth costs, and what it does to the toy — which are not the same thing, because deep pile also forces a wasteful cutting layout.

Cutting waste is the share of the roll that cannot be used. It climbs with pile because deep pile has a direction — every panel has to be laid the same way up, which forbids the nested layout that makes short-pile cutting efficient.
That waste column is why a long-pile toy costs more than the cloth price suggests. Moving from short pile to 35 mm faux fur roughly doubles the metre price and then takes another tenth of the roll on top. On a 20 cm body it is the difference between a $3.60 toy and something closer to $5.
The bit nobody mentions
Seam allowance, nap and shrinkage
Pile changes the pattern, not just the look. If you are supplying your own pattern — some buyers do — these are the three adjustments that most often come back to us as a “quality problem” that is really a drafting one.

Nap direction is the other one. Pile lies in a direction and reads as two different shades depending which way you look at it. Every pattern piece needs a nap arrow, and every piece must be cut the same way up. A toy where one panel runs against the others looks patchy in a way nobody can name — it is the commonest reason a sample “doesn’t look like the swatch”.
Shrinkage goes in the pattern, not the tolerance. Polyester pile is stable at 1–2% after finishing and the pattern already carries it. Cotton-backed fabrics move 3–5%, and if you combine a cotton body with a polyester trim they will not move together. That is a design decision, not a production one.

What to write in your tech pack
Paste this into your specification and fill in the blanks. It is the shortest fabric statement we can quote from without asking a follow-up question, which is worth about three days of email.
Shell fabric— family, pile height in mm, GSM, backing type, fibre content. Example:minky, 3 mm pile, 280 GSM, tricot backing, 100% polyester.Contrast parts— the same four values again for each secondary fabric, and which panels use it.Colour— a Pantone TPX or TCX reference, not a screen colour. Pile takes dye differently from flat cloth, so also state the tolerance you will accept.Nap direction— “pile runs downward on all body panels” is usually right, and it costs nothing to say.Face method— embroidered, appliqué, printed, or a separate inset panel, with the panel fabric named if it differs.Compliance— the market you are selling into, so the mill certificate is pulled at the start rather than at testing. Which standards apply is a separate question worth settling early.
Questions we get asked
What is the softest fabric for a plush toy?
Minky, by most people’s hands — a 2–3.5 mm pile on a tricot backing, around 220–300 GSM. It is also the most forgiving to sew and the best surface for embroidery, which is why it is the default for anything under 20 cm. Softness past that point is mostly about fill density, not fabric.
Minky or short-pile fleece — which should I pick?
Fleece if the piece is large, plain and price-sensitive; minky if it is small, detailed or aimed at babies. Fleece runs roughly 15–25% cheaper per metre and takes a printed or appliqué face perfectly well. Minky holds a fine embroidered face that fleece blurs, and it recovers its nap after washing where fleece flattens.
Why does my sample look flatter than the swatch?
Almost always nap direction. Pile fabric has a direction and it reads two different shades depending on which way it lies. If the pattern pieces were cut without a nap arrow, one panel of the toy runs against the others and looks dull. It is a pattern fix, not a fabric fault — and it costs nothing to correct before bulk.
Does a higher GSM mean better quality?
It means heavier, which is not the same thing. Above about 400 GSM you are paying for weight that a small toy cannot use — the fabric resists the shape instead of taking it, and the seams sit proud. For anything under 25 cm, 220–320 GSM is the working range.
How much shrinkage should I allow?
Polyester pile is stable — 1–2% after finishing, which the pattern already accounts for. Cotton-backed and cotton-blend fabrics are the ones to watch: 3–5% is normal, and it goes into the pattern, not into the tolerance. If you are mixing a cotton body with a polyester pile trim, they will not shrink together.
Can I use recycled polyester plush?
Yes, and it sews the same. GRS-certified recycled pile costs roughly 8–18% more per metre and needs its own transaction certificate at each stage or the claim is not defensible on pack. The fabric is the easy part; the paperwork chain is what people underestimate.
